How we diagnose it

  1. Establish the conditions precisely — Damp weather, hard acceleration, after a long highway run. If the fault does not follow that pattern, this is the wrong path.
  2. Read misfire freeze-frame data — Ford looks for engine speed above 2500 RPM and engine load at or above 100%. That signature is what separates this from an ordinary misfire.
  3. Rule out the ordinary causes — Plugs, coils, injectors and compression. Ford directs technicians back here when the freeze-frame pattern is absent, and so do we.
  4. Assess the charge-air cooler — Only once the pattern is confirmed. The repair follows the diagnosis rather than the symptom.

The complaint sounds too specific to be real. The truck drives perfectly for weeks, then one damp morning after an hour of highway you put your foot down to pass someone and it stumbles, throws a light, and then behaves itself again. Nothing is wrong with it the rest of the time.

The physics, briefly

A turbocharged engine compresses intake air, which heats it. The charge-air cooler — the intercooler — cools it back down before it reaches the cylinders, because cooler air is denser.

Cooling humid air makes the moisture in it condense. That is not a fault, it is what cooling humid air does; it is the same reason a cold glass sweats on a summer day. On a long steady run in damp conditions, that condensate can collect in the intercooler faster than it gets carried away.

Why hard acceleration is the trigger

While you are cruising, airflow is modest and any accumulated water sits there. Open the throttle hard and airflow increases sharply, picking that water up and delivering it to the cylinders in a slug.

Water does not compress. A cylinder that gets a mouthful of it during combustion misfires, and the engine records exactly that. Then the water is gone, the truck runs normally, and you are left with a warning light and a story nobody believes.

Ford’s diagnostic criteria are unusually specific

TSB 13-3-3 covers 2011 and 2012 F-150 with the 3.5L GTDI, and it does not simply say "EcoBoost misfire". It looks for a pattern: the concern occurs in humid or damp conditions, under hard acceleration after extended highway operation, and misfire freeze-frame data shows engine speed above 2500 RPM with engine load at or above 100%.

And it is explicit about the other direction. If those criteria are not present, technicians are directed back to normal ignition, compression and injection diagnosis. Ford is saying plainly that this is not the explanation for every EcoBoost misfire, and neither will we.

What the repair involves

Depending on the vehicle configuration, the procedure calls for a revised charge-air cooler, an air deflector where applicable, an updated PCM calibration where required, and catalytic converter replacement if P0430 is confirmed under the bulletin procedure.

That last one is worth understanding rather than being surprised by. Repeated raw-fuel misfires are hard on a catalytic converter, so a truck that has been doing this for a long time may need one — which is a good argument for diagnosing it early rather than living with an occasional stumble.
